Your generator runs every month. The logs look clean. Then a real outage hits, the building load comes on, and twenty minutes in, the engine shuts down on high temperature, because a machine that had only ever jogged was suddenly asked to sprint.
That's the failure mode load bank testing exists to catch. It's also a formal compliance requirement for a large share of Texas commercial generators, and one of the most commonly skipped.
What a load bank test is
A load bank is a portable resistive (or resistive/reactive) unit that applies a controlled, artificial electrical load to your generator, independent of the building. During the test, a technician steps the load up through defined stages while recording voltage, frequency, amperage, oil pressure, coolant temperature, and exhaust temperature at each stage.
The point is proof: the generator demonstrates it can produce its rated output, at temperature, for a sustained period, not just start and idle.
Who is required to have one
Under NFPA 110: the standard most Texas fire codes and every healthcare accreditor use for emergency power (full Texas NFPA 110 guide here):
- Monthly tests must load a diesel generator to at least 30% of its nameplate kW rating (or hit the manufacturer's recommended exhaust gas temperature). If your monthly exercise meets that with real building load, the monthly runs satisfy the loading requirement.
- If it can't reach 30%, which is extremely common: NFPA 110 requires a supplemental annual load bank test: about 1.5 continuous hours at escalating loads (on the order of 50% of nameplate for 30 minutes, then 75% for 60 minutes, per the edition your AHJ enforces).
- Level 1 systems (where failure risks life safety: hospitals, high-rise egress power) additionally require a 4-continuous-hour endurance test at least once every 36 months.
- Spark-ignited (natural gas) generators follow different exercising rules than diesel, many of the strictest load bank provisions are diesel-specific. Ask us which schedule your unit actually falls under.
Why is under-loading so common? Because generators get sized for worst-case load plus growth, and buildings rarely deliver it during a Tuesday morning test. Oversized generator + light monthly load = wet stacking risk (unburned fuel fouling the exhaust system of a diesel that never works hard) and a compliance gap. The load bank solves both.
What happens during a professional test
A properly run load bank test in Texas should look like this:
- Pre-test inspection: fluids, belts, hoses, batteries, fuel condition, and a review of your run logs
- Connection: load bank cabled to the generator output (your building stays on utility power; a correctly run test doesn't interrupt operations)
- Stepped loading: load applied in stages with readings recorded at each step: voltage, frequency, amps per phase, oil pressure, coolant temp, exhaust temp
- Sustained full-stage run: holding the target load long enough to prove thermal stability, per the applicable test profile
- Cool-down and teardown
- The report: a written record of every load step and reading, pass/fail against spec, and any deficiencies found. This report is the compliance artifact: it's what you hand the fire marshal or surveyor.
If your current vendor's "load bank report" is one line that says passed, you don't have documentation: you have a receipt.
What it costs in Texas
Pricing depends on generator size, test duration (1.5-hour annual vs 4-hour endurance), site access, and travel. As general Texas market context, most commercial annual load bank tests land in the low four figures: small units at the bottom of that range, large-kW and extended-duration tests above it. The honest comparison isn't test cost vs. zero: it's test cost vs. discovering at 2 a.m. during an outage that your generator can't carry the building, plus whatever a documented compliance gap does to your inspection, accreditation, or insurance position.
